Replacement PV Generator Junction Boxes For Solar Parks
Replacement PV Generator Junction Boxes For Solar Parks
Ground-mounted PV systems are designed for long-term and reliable operation. Many solar parks have been operating steadily for more than ten years and continue to contribute to the energy transition every day. To keep it that way, reliable system design must be supported by forward-looking maintenance – especially on the DC side.
PV generator junction boxes, string boxes and DC combiner boxes are permanently in operation in the field. They are often installed close to the mounting structure and exposed for years to changing temperatures, moisture, UV radiation and mechanical stress. When individual boxes need to be replaced, a standard catalogue solution is often not the best answer.
Q3 ENERGIE manufactures custom-built replacement PV generator junction boxes for existing PV systems and solar parks – designed to match the existing string cabling, mounting position and plant structure.
The following practical example is published with the kind approval of Trianel Erneuerbare Energien.⚡☀️

Practical Example: Replacement Solution For An Existing PV System At Solarpark Südwestpfalz
A good example is a ground-mounted PV system at Solarpark Südwestpfalz. The solar park comprises several sections in Höheischweiler, Nünschweiler and Thaleischweiler and is operated by Trianel Erneuerbare Energien.
The plant is a good example of the long-term operation of municipal renewable energy projects and the professional continued operation of existing solar parks. Solarpark Südwestpfalz covers around 28 hectares and, with its three ground-mounted PV systems, generates approximately 15,000 MWh of green electricity per year.

As part of technical maintenance, existing PV generator junction boxes in the field were replaced. The task was not to redesign the DC structure of the plant. The objective was to provide a suitable replacement solution that would integrate cleanly into the existing system.
The key factors for the design were therefore the existing site conditions: existing string cables, existing mounting positions, connection logic, enclosure quality, transparent covers for visual inspection and a service-friendly design for future maintenance work.

Why Existing PV Plants Require Different Solutions From New-Build Projects
In a new PV project, the PV generator junction box can be specified exactly according to the system design. In an existing solar park, the situation is different: the plant is already built, cable routes are in place, the mounting structure is fixed and the inverter structure has already been defined.
A replacement box therefore has to fit not only electrically, but also mechanically and practically in the field.
Important factors include:
number of existing PV strings
existing string routing and cable lengths
connection type, for example MC4-compatible connectors or terminal technology
system voltage and maximum string current
fuse concept in the positive and/or negative pole
existing or required surge protection
enclosure size and protection rating
mounting position on the substructure
accessibility for maintenance and visual inspection
clear documentation for plant operation
Especially in PV systems from the early 2010s, the original manufacturer of the junction boxes may no longer be available, or the original design may no longer be offered unchanged. In such cases, a project-specific replacement box is often the most economical and technically suitable solution.
Custom-Built Replacement Instead Of Unnecessary Conversion Work
When existing PV generator junction boxes are replaced, the aim is usually to provide a clean solution with as little intervention in the existing plant as possible. The solar park must continue to operate reliably, the existing DC structure should be retained and the installation work in the field should not require unnecessary modifications.
Q3 builds such replacement solutions according to project requirements. Based on photographs, existing drawings or a sample box, we assess how the new junction box needs to be designed. The enclosure, connection type, connectors, fuses, surge protection and cable routing are configured to match the existing plant.
The result is not an anonymous catalogue box, but a suitable replacement solution for the specific system.
Typical reasons for replacing PV generator junction boxes
Replacement may be useful as part of maintenance if enclosures, seals, connectors, fuse holders or surge protection components no longer meet the required condition. Improved serviceability or a standardised replacement strategy within a solar park can also be a reason for replacement.
Typical Reasons For Replacing PV Generator Junction Boxes:
■ replacement of older PV generator junction boxes
■ replacement of damaged or aged enclosures
■ renewal of fuse holders or connection components
■ retrofitting or replacement of surge protection
■ improved serviceability in the field
■ replacement of boxes where the original manufacturer can no longer supply
■ gradual replacement of several identical boxes within a solar park
■ technical standardisation within an existing PV plant
The advantage: once a suitable replacement solution has been defined, further boxes can be rebuilt identically or adapted to the project as required.
What Information We Need For A Replacement Box
For an initial assessment, good photographs and a few technical details are often sufficient.
The following information is particularly helpful:
Based on this information, we check whether a direct replacement for the PV generator junction box in the solar park is possible or whether individual technical adjustments would make more sense.
Replacement For Old String Boxes, PV Generator Junction Boxes And DC Combiner Boxes
Q3 manufactures custom-built DC connection solutions for ground-mounted PV systems, commercial PV systems and existing PV plants. These include classic PV generator junction boxes as well as string boxes, DC combiner boxes and project-specific connection boxes.
Possible solutions include:
If a safe DC disconnection function is also required, a solution with QFire PV generator disconnection can also be assessed.
